Metal solder stencils cost money and take days to arrive. A free tool and any FDM printer can turn out a working one in an afternoon.
Why bother printing a stencil
Solder paste stencils are one of those quiet essentials in surface-mount work. Drop one over your board, smear paste across the openings, lift it off, and every pad gets the right amount of solder at once. Hand-spooning paste with a syringe works for a single prototype, but it gets old fast on anything with more than a handful of parts.
The catch is that a proper laser-cut metal stencil costs money and usually shows up days later. If you are iterating on a board tonight, that wait kills the flow. A project from the Stenchill group flips that: generate a stencil on a normal FDM printer and have it in hand within the hour.
How the workflow goes
Start with your PCB in whatever tool you already use. Export the Gerber files and feed them into Stenchill's online tool, or use their KiCad plugin if you live in that editor. It spits out geometry your slicer can print.
You will want an FDM machine and either PLA or PETG. The trick is in the slicer settings: tune for accuracy so the apertures come out the right size. Once that is dialed in, the printer lays down a thin stencil with openings standing proud of the surface, ready to spread paste across.
Where it falls short
Be honest about the limits. A printed stencil will not beat a metal one on the tiniest pads. Very fine pitch parts may still need the real thing, or at least a merged-pad trick where the paste wicks out to each lead when it melts. For prototyping and one-off boards, though, the print is good enough and saves you a wait and a shipping fee.
If you happen to own a laser cutter, that opens another route entirely, since you can ablate stencils from thin stock. But most of us have a 3D printer on the bench and not a laser next to it.
The takeaway
This is a small hack with a real payoff. Next time a board is staring at you and the metal stencil is still in transit, let the printer earn its keep. You might stop ordering stencils for anything that is not production volume.
