A damage-prone polymer latch in A330, A340, and A380 roller shutters is now being replaced with a 3D-printed titanium version.
Lufthansa Technik has put a 3D-printed titanium replacement part into active service aboard Airbus wide-body aircraft, and the swap happened because the original supplier would not sell a single broken component. The part is a small polymer latch inside the roller shutter assembly that keeps the roller brake and endcaps in place. When it failed on A330, A340, and A380 jets, maintenance crews had no choice but to replace the entire assembly. That is expensive, wasteful, and slow.
Why metal instead of polymer
The original latch was injection-molded from polymer with a geometry complex enough that reproducing it in the same material was not the goal. Lufthansa Technik's additive manufacturing team redesigned the latch for metal 3D printing, choosing titanium alloy Ti6Al4V for its strength-to-weight ratio and fatigue resistance. The new part is heavier than the polymer original, but it is also far more durable. The redesigned geometry respects the elastic response of titanium and keeps wall thicknesses within the limits of the manufacturing process while maintaining the function of the original component.
Manufacturing under EN 9100
Lufthansa Technik holds EASA Part 21.G and 21.J certifications, which lets the company design, manufacture, and certify flight-ready parts in-house. It still needed a production partner capable of running metal additive manufacturing under aerospace quality standards. The company chose Materialise, whose Metal Competence Center in Bremen operates under EN 9100 certification for metal parts. After passing Lufthansa Technik's supplier audit, Materialise began producing the latches to the airline's specifications, with process controls and stability requirements baked into the build.
From repair hack to standard practice
The titanium latch is now flight-ready and in active service. Maintenance crews can replace the single worn latch instead of swapping the whole roller shutter assembly, which cuts cost and downtime. Lufthansa Technik said the new part has a much longer expected life cycle than the polymer version, and the targeted repair approach means the rest of the assembly stays in service. Materialise has since been named the official manufacturing partner for metal parts in Lufthansa Technik's supply chain, which suggests this was not a one-off experiment.
What it says about aerospace MRO
This is the kind of problem that 3D printing solves quietly and well. A part breaks, the OEM will not sell it alone, and the alternative is replacing a larger assembly at high cost. Metal additive manufacturing lets an operator redesign the component for a better material, certify it in-house or with a trusted partner, and keep the aircraft moving. The part itself is small and unglamorous. The workflow around it is not. As more airlines and MRO providers build internal AM teams, expect to see more of these unsung part replacements show up in service bulletins.
