Selective Laser Sintering prints functional nylon parts without supports, but it is not the right tool for every job.
Selective Laser Sintering, or SLS, is a powder bed fusion process that uses a laser to fuse nylon powder into solid parts layer by layer. Unlike FDM printing, it does not need support structures. The unsintered powder surrounding the part acts as its own support, which opens up geometries that would be impossible on a standard filament printer.
The process starts with a thin layer of powder spread across a heated build chamber. A CO2 laser traces the cross-section of the part, raising the powder temperature just enough to bond the particles. The bed lowers, a new layer of powder spreads, and the laser repeats. When the print finishes, the entire powder block cools before operators brush or blast away the unused material.
SLS parts are functional. Nylon 12 and nylon 11 are the most common materials, and both offer good impact resistance, chemical resistance, and temperature stability. The surface finish is slightly grainy, usually around 125 microns, and the texture can be a benefit for snap-fits and living hinges.
The technology is not without trade-offs. Machine cost is high. Entry-level industrial SLS systems start well above $100,000, and powder handling requires filtration and temperature control. Post-processing is also messy. Unused powder can be recycled, but only within strict contamination limits, and excess powder sticks to part surfaces in ways that require media blasting or chemical smoothing to clean up.
SLS makes the most sense when you need functional prototypes or end-use parts in low to medium volumes. Jigs, fixtures, housing enclosures, and ducting are typical applications. If you only need visual prototypes or simple mechanical parts, FDM or resin printing will cost less and be faster. If you need high detail or smooth surfaces, resin or polyjet are better choices.
The material palette is narrower than FDM, but it is growing. TPU powders allow flexible parts. Carbon-fiber-filled nylons increase stiffness. Some systems now support PEBA and PEEK powders for higher temperature use. For makers and small businesses, the question is usually whether the per-part cost justifies the machine purchase.
